First one was a pacific western. had it for 6 years till it started leaking. would fix one hole then it would leak somwhere else.
currently using a heatmor 200css 8 years no problems.

I've had the same thought never got around to it though. maybe you could find another piece of steel to run your pipe through then if it doesn't work you could put the original back on.

I have added firebrick on top of the sand and it really helps with cycle times. I built the sand up so the brick runs at an angle toward the grates. I also put some bricks in the heat exchanger to try and grab some heat. good luck with the rebuild. we like pictures

I used some pink fiberglass on top. Like Lindnova says don't pack it to tight. For the doors I used 2" ridgid styrofoam.

I took the roof off of my 200 last month and noticed the insulation had some big gaps. I fixed it up and  added a layer of R20. I've also added a piece of foil backed styrofoam to the front and back doors.

so here is something I came up with over the summer. It's a baffle that forces the flue gas to go around the heat exchanger. it sits in the middle of the existing exchanger. I'm a little worried about restricting the flow so we'll see what happens.

The timer is a great way to do it. I had a similar setup on my first  boiler but I used a pushbutton and relay with a holding contact to keep the fan going till it reached the setpoint.

Thats the way Heatmor does it - supply at the bottom. The wire for your pump should be fine as well. Never used a webstone ball valve but I imagine you only need one gasket.
