Please never use used engine oil for chain oil >:( It has so many impurities it will eat through the aluminum case in about 4-5 years. My Dad did this a few year ago. I always use Stihl 2 cycle and TSC bar oil, no problems in 30 years.

Anyone ever hear of a particle filter in the pex line betreen stove and heat exchanger?  I saw it recommended for Hawken.

Trench heat loss can be quite variable. It should not be very deep. Keep the trench as dry as possible. A wet trench will draw the heat away from the headed pipe and heat the surrounding ground. Drain the bottom of the trench with perferated drain pipe cover with 6 inches of 1 inch gravel. Place a heavy vapor barrier in the 18 inch wide trench and add 6 inches of 1 inch gravel.  Place heating pipe in middle and cover with another 6 inches of 1 inch gravel.  All gravel near heat pipe should be kept dry to act as insulation. Cover with vapor barrier and 4-5 inches of soil. The pipe with the highest R value is well worth the extra cost if you want to burn less wood.

I would not want 180 degree water at the faucet!!!!    DANGEROUS!!!  I would cycle it through the hot water heater using an aquastat to set temperarure at 130 or so.

I turn my circulator pump on for a few minutes every 2 weeks during the off burning season. If I do not do this when fall comes the bearings are locked up and I must replace the pump as the bearings are sealed and not replaceable. Hope this helps in the future.

Make sure you check all wire nut connections.  If not tight the wires become loose and arc and break the circuit.

Mentioned earlier.  I had problems with 10 foot long 8 inch dia steel pipe, finally went with 8 inch dia insulated stainless 8 feet high and what a difference.  My dampers shut down tight and any wood in firebox becomes charcoal ,when it calls for heat again the damper opens ,the blower comes on and the h20 temp goes from 165 to 190 in 10 minutes or less.  No smoke and no smoldering, hard to believe.    Sounds like you have a very tall small chimney. Hope you solve it.

If heat loss is a real factor you could use 1 inch to cover the pex then cover that with say 2 or 2 1/2 inch.  Tape it good or if possible slide it on from the end while doing the installation. Of course pex you can take apart easily and slide on.  My pex is all in basement and I left open under kitchen floor to take the chill of the floor overhead.  Refrigeration has higher r value but is it worth it?   Good luck.

You mentioned it worked great 3 weeks ago?  Then you said chimney has 1/2 soot in it.  So now you have a 5 inch chimney, I think this may be the problem.  I had a wood boiler 30 years ago which was a fireplace insert boiler, never worked good so I moved it out into the room and had a 6 inch pipe into old brick chimney.  Worked good for about 2 months then all was clogged with soot.  Clean and brush once a month, lots of maintenance.  Finally I put a 8 inch base plate with 8 inch black stove pipe in room then 8 inch stainless insulated inside old brick chimney, wow what a difference.  I went with outside boiler 5 years ago, fully automatic except adding wood.  As I said above added steel well pipe for chimney but no good, now 8 inch stainless insulated and wow does it heat.  I can bring 650 gallons from 70 degrees to 190 degrees in about 3 hours when I fire it up in the fall.  That's with about 1/3 of a full firebox also. Hope you get it working better.

My son had a plate heat exchanger plug in 2 years.  It was filled with scale and did not allow water to pass through.  He replaced with a pipe within a pipe exchanger and that works fine.  It is like a 1 inch pipe inside a 3 inch pipe that circulates to his hot water storage tank.

My aquastat is set at 170-190.  Mfgr recomments build a fire and let burn heating water to 170 before turning on water circulator and air blower.  You can leave the door open a crack to give it air.  130 -140 is way to cool for a wood boiler you will make creosote and close the chimney in a few weeks.  Also the chimney must be fully insulated and protected with stainless outside.  I had a 10' steel uninsulated for 4 years and had problems.  Now with a 8' high 8 inch insulated stainless I have virtually no smoke and no odor when I burn seasoned dry wood.  A wood  boiler is totally different than a wood stove which simply heats the air.  Best of luck.

Sounds like an air block to me.  Can you cut into the loop at the lowest point and put in a tee to add water?  As suggested I would remove the check valve.  Was the new pump installed so the water circulates in the proper direction?  Hope it is fixed by now.

Wood Doctor does not exist since Sept 2011.  Arthur is gone.  My 8000 rusted out one year ago and after one month I fixed it myself.  Cost $700, for steel, fabrication and welding, sent bill to Arthur, no reply.  I have all the specks on how
to make repairs if you need them.
