lower water return temps at wood furnace is not such a concern,the big concern is if you have a boiler in your house that your wood furnace is maintaining hot water for. undersized hx and incorrect pump flow can cause your indoor boiler too be shocked and crack its water jacket. this is caused when multiple zones are in use and boiler supply of hot water is low returning cold water back to boiler.

if you plan on burning green or not so seasoned wood i would also recommend the forced draft.or youll need to extend chimney to get a stronger draft.

you do have good wood to burn? and your sure that fan is putting out a good flow of air? that fan is rotating the right way?squirril cage was installed from factory in right direction?

take the grate out and throw it away.lol  see what that does.

have you tried cleaning the box out and starting from scratch, if you do and it rips it will prove that the air under the grate is meeting resistance with the ash,and finding  a out somewhere besides the wood coal area.how many fires have you roughly burned so far?

i burn all junk  mail and cardboard product like pizza ,cereal boxs. it cuts down a bunch on the trash.

i think your chimney is to long and your air under the grates is your problem.1st air under grates is probably meeting cloged ash and cant get to coals.i would also try to make a nozzle like manifold for air that blows 4 to 5 '' above grates where the coal bed is.the chimney being that long is sucking out the heat .shortning chimney in firebox will make it worst as heat will flow up and out to fast. your chimney being 14'' in firebox is ok but could be longer.with that much cfm from fan .

i would go with the fiberglass,the 2''board is only about r 20 or less from what i have seen unless you know of something different.plus fiberglass will take alot of heat from exhaust where as foam might burn a bit.

i got the one from a cb dealer,it was cheap and wasn't  worth trying to make one. i used clear plastic tube for sight with red and blue tape for my ''level range''

thats one of the saddest story i have read on hear,im sorry for your loss. thank god it was just the furnace and not any thing else.your so right that should of never happened,cb will probably someday have a recall or more warning labels on their product.in the meantime i would treat that like a crime scene. if you get thru to someone important let him know how you suffered smoke and minor burn injurys, and your famlily may be going to theropy to deal with all the emotional stress it has caused you. let them know your story has attracted a couple of attorneys willing to represent you.a new furnace and all expences is a small price for them to pay considering . if they decide to fight, it will take some time but dont give up on that.

have you ever checked voltage ?  even if it was undersized you wouldn't be burning up the motor.
