The lack of caulking around the condensor shouldn't matter. Like you said it mainly keeps the rain out and other moisture.  How old is your unit?  Have you been using good water in the unit?  I had an issue with mine due to the water quality and it caused several cracks to form.  It was beyond repair and Hardy replaced the unit under warranty. 
Are you seeing any smoke when the unit is idiling?  If you are still getting too much air, it could cause you to overheat, therefore resulting in a water loss.  An increase in temperature would cause some water loss as well without it coming to a full boil.
One last thing, since you have only been running a week, could you be purging air out of your lines, causing a water loss from the unit?  When I first started up, I had air I had a hard time getting completely out.  Exchanging water for air would cause a drop in the level.

Do you have the auto fill hooked up?  You will lose some water around around the vent, but it is minimal.  Can you see any water vapor near the chimney?
I was having a major water loss problem.  When I took off the cover, the top where the domestic coil is placed was not sealed.  It was screwed and some of the screws weren't holding.  The silicone seal was not enough to keep the top together and sealed.  The water vapor was leaking from there and exiting from around the chimney.

I believe that there are units that have the blower in the loading door or some type of damper system in the door for combustion air.  Can't remember which ones right this second.

Has the new insulation helped the time between feedings?  I would like to modify mine at some point if it is worth it.  Weather hasn't been as cold as usual here.  Don't know where your weather is like and wheather you can notice a difference.

   I have a H2 and like the simpleness of it.  Everything is in the back, which makes it easy to get to.  I like the grate system that blows air under the wood.  Ashes fall away underneath and are easily removed.  I believe other brands the ashes lay where the wood burns.  If you don't mind the look of the stainless, it never dulls and you will not scratch color off it like other units.
   There are some things I don't like.  I wish the size of the door would be bigger.  It has a decent sized wood box, but the size of your rounds is limited by the size of the door.  Also, I feel it could be insulated better than it is.  While I don't have anything to compare to, others that have put additional insulation on have reported longer times between feedings.  I also wish there was a better way to extend the chimney higher than a couple pipes.  I am sure there is, but it is difficult rigging single wall pipe without some kind of extensive bracing so it won't fall.  Other brands use double wall pipe that is easier to extend.  Also, with the chimney coming out of the center vs. the rear, it makes it harder to brace if you want to go up.

One of the reasons I bought my H2 is because how simple it is.  Everything is on the back and seems like a more simple system than other units I had seen.  Once you get it going you should be fine.  Good luck and enjoy the unit!

Sounds good!  Please keep us informed when the temps. fall.  I am really curious about your changes, because I have thought about changing mine for a couple years.
Where did you get the insulation and is it costly?  If I understand, you built a wood structure around the existing tank.  Is that right? If you have any other pics, that would be great!

I believe that is supposed to be caulked shut.  I got mine back after a repair and never did it.  I later remembered and it did still have caulk residue on it from before.

I have a Hardy H2 that I would like to extend the chimney on.  It comes out of the top instead of the rear like some other units. It also uses single wall pipe instead of double.  Anyone have any pics of chimneys that have been raised?  Any ideas how to make extend it without harming the wife's eyes?
